why does my toy sound muffled once it is assembled

Because the enclosure is now part of the acoustic path. A speaker that measured fine on the bench is suddenly firing through fabric, filling, a small opening or a sealed cavity. Those absorb high frequencies and reduce output, and losing the high frequencies is exactly what muffled sounds like.
